Appliances and household goods are high-volume consumer products: thin margins, cycle times counted in seconds, and visible surfaces that tolerate no witness marks, blush or flash. Ultrasonic welding takes seconds, adds no adhesive or screws, and keeps any mark out of sight through contoured horns and joints that hide the flash. The same machine does two more jobs with a change of horn - melting metal inserts into plastic (insertion), and forming plastic bosses into rivet heads to capture metal parts (staking) - which in appliance assembly is used even more than welding itself. Sealed parts such as water tanks, pump bodies and steam components rely on shear joints for a hermetic weld all round.

A metal hub swaged onto a plastic disc that must still turn freely afterwards, with no free particles generated

Dampers and shock absorbers
The ABS body is welded to its base, filled with oil, then capped - both welds must be oil- and air-tight

Sewing machine threader heads
A stainless steel stamping staked to a plastic body, where the rivet head must form fully and leave no burr

Toy parts and housing closures
Three-dimensional ABS surfaces joined; watertightness is not required, but water that gets in must drain out

Livestock ear tags with chips
A memory chip sealed inside a two-part PA housing where the weld must not spatter; PA suits years outdoors

One machine, three jobs
A change of horn switches between welding plastic to plastic, inserting metal parts into plastic, and staking plastic bosses over metal. In appliance assembly the last two see more use than welding itself, and none of it needs another machine.
No marks on show surfaces
Visible faces tolerate no witness marks, blush or flash. Three things solve it together: a contoured horn that follows the surface, near-field welding to shorten the sound path, and a tongue-and-groove joint that traps the flash. This is what separates consumer parts from industrial ones.
Cycle times in seconds
A weld typically takes one to three seconds with no curing wait, so the part moves straight to the next station. On high-volume consumer goods the saving is in cycle time and work-in-progress, not just in materials.
Hermetic seals all round
Water tanks, pump bodies and steam components that must pass a leak test use a shear joint to form a continuous fused band down the wall, controlled in energy mode for part-to-part consistency.
No adhesive, no screws
No curing wait, no solvent smell, and no screws or clips taking up space. The part stays single-material, which keeps recycling and disassembly simple and the assembly station clean.
