Can Bio-Based and Compostable Plastics Be Ultrasonically Welded

Packaging, tableware and disposables are moving to compostable materials, and PLA, PBAT and their blends are turning up at ultrasonic welding stations.

They weld, but they behave differently

Brittle. PLA is not tough and is notch sensitive. Sharp corners on the joint, hard locating points in the fixture and excessive interference all become crack initiation sites. Radius the corners, pad the fixture and take interference at the low end, all three together.

Narrow melting range. PLA is semi-crystalline with a range considerably narrower than ABS. Too little energy leaves it unfused, too much degrades and yellows it quickly. Use energy or depth mode, not time mode.

Batch variation. These materials are less mature industrially than commodity plastics, and molecular weight, blend ratio and crystallinity can all vary between batches of the same grade. Re-confirming parameters after a batch change matters more here than with conventional resins.

Ask what the blend is

Few compostable products are pure PLA; most are PLA blended with PBAT or starch-based material. The ratio governs melt behaviour directly: PBAT is soft with a low melting point, so a high proportion makes the compound behave much like a soft elastomer, while starch-based filler takes no part in fusion and acts like any inorganic filler, reducing the resin available at the interface.

So "compostable" is not enough to decide the process. What matters is the blend system and its ratio — the same question as fibre content.

It still has to degrade after welding

This one is specific to these materials and the most easily overlooked. Degradation certification applies to the finished part, and the material at the weld has been melted and re-solidified, so its crystallinity differs from the bulk and in principle its degradation behaviour does too.

Where a product claims to be compostable or degradable, whether the weld affects that behaviour has to be verified against the certifying body's requirements. It cannot be assumed that a resin passing means the weld passes. That work is led by the customer; the equipment side provides a repeatable process and complete records.

In short

Prefer a shear joint, since semi-crystalline resins suit it and the narrow PLA range more so. Give the material enough amplitude rather than extending the cycle. Hold long enough, because PLA shrinks appreciably and force must stay on until the fused zone sets. Support the part in a contoured nest rather than clamping it. Run destructive sampling and section a part to see whether the fused band is continuous.

These materials are also sensitive to storage conditions, so incoming storage time and environment belong under control; the same batch can behave differently before and after standing.
