When Ultrasonic Weld Yield Swings: Five Things to Check First

Same program, same material: 99% yield today, 92% tomorrow. Reworking the parameters usually does not help, and often makes matters worse.

The order below is arranged by how often each cause turns out to be responsible, not by how hard it is to check.

1. Incoming material and batch

The most common cause, and the easiest to overlook, because it originates outside the welding cell.

The same grade from a new batch can differ in fibre content, pigment loading, regrind proportion and mould release. Those variations may not register in the moulding shop, but they affect ultrasonic welding directly — mould release in particular, since it changes friction at the interface.

The same applies to metal: oxide thickness, oil and plating condition on incoming material determine how much energy is needed to break the film.

How to check: compare the date yield fell with the date the material batch changed. Faster than any machine adjustment.

2. Fixture and location

Where the part sits and how well it is supported determines the energy path. Worn locating pins, a slack clamp, or insufficient backing area allowing the part to deflect all mean that each piece sees different conditions.

The symptom is usually random rejects — good and bad alternating within a batch, with no pattern.

How to check: run ten parts, holding each firmly by hand in the same position for comparison. If yield rises noticeably when held, the fixture is the problem.

3. Horn and tooling

Wear is gradual, so the yield loss it causes is a slow decline rather than a sudden failure. A polished face, rounded edges, or a fading knurl impression are all signals.

How to check: photograph the working face and compare with the last photograph. If none exists, start today.

4. Air and power supply

On pneumatic machines, weld force comes straight from the air supply. When shop demand peaks and pressure drops, weld force follows and yield swings with the shift pattern.

The same applies to electrical supply, especially on circuits shared with heavy equipment.

How to check: look for a time-of-day pattern in the yield data. If losses cluster in one shift or period, check the pressure record first.

5. Only then, parameters

Parameters fine-tune a stable system. When the system itself is moving, adjusting them chases a moving target — right today, wrong tomorrow, and after a few rounds the settings sit far from where they started with nobody remembering why.

If parameters must change, record the current ones first. It sounds obvious, yet many shops cannot do it, and then cannot go back.

A better approach

All five checks above are after the fact. What actually saves time is having the machine flag the bad part itself — monitoring limits on weld time, energy, power, force and pre/post-weld height, with automatic alarm and recording on deviation.
